In a recent announcement, Ford has highlighted a critical concern affecting a specific subset of its 2023 Ford Explorer vehicles. The issue revolves around the right-front lower fastener connecting the steering knuckle and strut, which may either be loose or missing altogether. This problem can have significant repercussions on the vehicle’s performance and safety.

A loose or missing connection between the knuckle and strut can lead to improper tire alignment, potentially causing steering pulls or requiring increased steering effort. Moreover, the proximity of the brake hose to the tire in this compromised setup poses an additional risk. If the hose comes into contact with the tire, it may sustain damage resulting in a brake fluid leak, ultimately leading to a loss of braking ability. These circumstances significantly elevate the likelihood of a crash, underscoring the severity of the situation.

Upon receiving a report of a missing fastener,Ford’s Critical Concern Review Group (CCRG) initiated an investigation at the beginning of January 2024. The Plant Vehicle Team (PVT) at the Assembly Plant promptly identified the issue during a routine warranty claim review. Further analysis revealed that the primary double spindle fixture tool responsible for securing the right front knuckle-to-strut fasteners was offline for repairs during a specific period. This temporary setback affected a limited number of vehicles, with Ford confirming that out of 121 Explorer rotations, only one vehicle was found to have a missing fastener. Nonetheless, the company is taking proactive steps to address the concern.

While Ford has not identified any vehicle owner questionnaires (VOQs) related to this condition, it’s crucial for affected vehicle owners to remain vigilant. Signs of potential issues include a visually detectable tire leaning inward at the top or changes in steering effort or pull. Additionally, if there are any indications of tire contact with the strut or spring seat, such as abrasion damage or a burning smell, prompt action is necessary.

In response to this concern, Ford has announced a field action to have the affected vehicles inspected. Dealers will thoroughly examine the fasteners and take appropriate measures, such as tightening or installing them as needed, to rectify the issue. Affected vehicle owners can reference Ford’s recall number 24S04 and the corresponding NHTSA campaign number 24V-091 for further information and to schedule inspections.

brake light warningSome Mustang cars made between 2020 and 2023 have a problem with their brake fluid level sensor. This sensor doesn’t activate a warning light when the brake fluid is low. As such, these vehicles fail to comply with the requirements of Federal Motor Vehicle Safety Standards for light vehicle brake systems.

Ford became aware of the problem in August 2023 when an issue pertaining to 2020-2023 model year Mustang brake fluid level warning systems was brought into Ford’s Critical Concern Review Group (CCRG) for review. They discovered that the problem lies with the Body Control Module (BCM), a part that manages the brake fluid sensor. This BCM should turn on the brake warning light if there’s a problem. In Mustangs made from 2018 to 2023, the brake fluid sensor is directly connected to the BCM. However, in the 2020 Mustang, they switched to a different BCM design, called “Gen1m,” which incorrectly looks for a message from the brake fluid sensor over a network (CAN) instead of the direct connection.

After investigating, Ford confirmed that this problem only affects Mustangs from 2020 to 2023. They also verified that the 2024 Mustang doesn’t have this issue because the brake system and BCM are set up correctly. The Brake Development team tested Mustangs from 2019 to 2024 and found that the 2020 to 2023 models fail to meet the requirements for warning about low brake fluid. However, these vehicles meet all other brake system warning lamp requirements.

Ford initially didn’t run certification tests on the 2020 to 2023 Mustangs because they thought the brake system was the same as in the 2018 model. They didn’t know that the BCM was incorrectly configured to use a network message.

As of September 12, 2023, Ford received 123 warranty claims related to a brake fluid loss on these vehicles, but there were no reports of the brake fluid level sensor not working.

To fix the problem, Ford dealers will update the software in the body control module. They plan to send out initial letters in December 2023 to notify owners about the safety issue and will send second letters when the solution is available. This recall is identified by Ford as number 23C35, and the NHTSA campaign number is 23V-727.

Certain 2023 Volvo automobiles could experience a diagnostic error in the Brake Control Module 2 (BCM2) that could cause a loss of the Anti-lock Brake System (ABS), Electronic Stability Control (ESC), and traction control.

Volvo first became aware of this condition in October 2022 when they received the first report of issues with the brake pedal in a 2023 Volvo vehicle. As reports increased, an investigation was opened to find a possible common root cause. In December the investigation was escalated to the Critical Concern Action Process (CCAP) and the Critical Concern Management Team (CCMT) initiated a technical investigation to evaluate the risk assessment and root cause. In January the technical investigation was completed and a recall was initiated.

According to the defect report, certain diagnostic tests that check the grounding of the BCM2 could put it in a faulty state that could result in a loss of brake support functions. The problem is caused by a lack of robustness in software compatibility with a specific BCM2 HW version.

The customer may experience a hard/stiff brake pedal and potential loss of brake support functions such as:

  • Brake-by-wire.
  • ABS, ESC, and traction control.
  • ACC (Adaptive Cruise Control), Pilot assist and OPD (One pedal drive)
  • All active safety and city safety functions described in the user manual that involve braking.

The driver display will warn the customer with DIM messages and malfunction indication lamps if this issue occurs. This is an intermittent issue, and the faulty state will remain through the drive cycle until the vehicle enters deep sleep.

Volvo will release an over-the-air (OTA) BCM2 software update to correct the problem. Volvo Car’s number for this recall is R10217 and the NHTSA campaign number is 23V-012.

General Motors (GM) will be asking a small number of 2022 Chevrolet Heavy Duty (HD) truck owners to return to their GM dealership for a problem affecting the brakes in their vehicles. The primary hydraulic brake line assembly may have not been tightened to manufacturer specifications and could loosen and leak.

In April 2022, during assembly end of the line testing, GM discovered that several of their Chevrolet HD trucks were experiencing a soft brake pedal feel and/or extended stopping distances. Navistar, the manufacturer of these vehicles informed GM that they intended to file a safety recall for this condition, and in May, GM’s Safety and Field Action Decision Authority (SFADA) decided to conduct a safety recall on the GM badged vehicles produced in the same suspect production period as the recalled Navistar vehicles. GM is not aware of any relevant field reports or crashes related to this problem.

According to the defect report, an investigation by the manufacturer of these vehicles found that the pressure sensor fitting of the primary hydraulic brake line assembly may not have been tightened to the correct manufacturer torque specification. If the brake line assembly loosens and brake fluid is lost, drivers may experience a soft or low brake pedal feel, extended stopping distances and the brake warning light may illuminate. Owners may also notice brake fluid on the ground or in the engine compartment.

Owners receiving notices will be asked to return to their dealers to have the brake pressure switch tightened to specification. They will also bleed the brake system and top off the brake fluid.

Certain 2016-2018 Ford and Lincoln, trucks and SUVs equipped with 3.5L Ecoboost engines could require more braking effort and distance to stop the vehicle. Ford will be asking owners to return to their dealerships for repairs.

In May 2016, Ford issued a recall (16V-345) for F-150s equipped with the 3.5L Ecoboost engines, because the brake master cylinder could leak and allow brake fluid from the front wheel circuit into the brake booster. After continued field data monitoring and discussions with NHTSA, Ford issued a second recall (20V-332), to extend the population for F-150s.

Ford continued to monitor field reports expanding the coverage into Ford Expedition and Lincoln Navigator vehicles built during the same period. These vehicles share a similar brake master cylinder design as the F-150 3.5L Ecoboost vehicles

Investigation into supplier records and discussion with the supplier identified additional steps taken by the supplier to further improve brake master cylinder seal installation from August 2016 to December 2016. These include an automated process to remove imperfect threads from the master cylinder outlet port, as well as actions to improve the installation of the rearmost cup seal in the master cylinder. Master cylinders with these improvements were incorporated into vehicle production by January 31, 2017.

In March 2022, Ford’s Field Review Committee reviewed the concern and approved a safety
recall action. Ford is aware of 4 low-speed/low-impact accident allegations with no injuries.

Dealers will correct the problem by replacing the brake master cylinder. If the master cylinder is leaking, the brake booster will also be replaced. This recall is an expansion of NHTSA recall number 20V-332. Ford’s number for this recall is 22S11 and the NHTSA campaign number is 22V-150.

General Motors will be contacting the owners of certain 2020-2021 Buick Encore GX , 2020 Cadillac CT4, CT5 and XT4, 2020 Chevrolet Corvette and 2021 Chevrolet Trailblazer vehicles because of a problem affecting the electronic brake boost system.

According to the defect report, a connector in the system may have become contaminated during the manufacturing process. The contamination could interrupt the communication between the sensor and the system, under certain conditions. If communication is interrupted, electronic brake assist could be lost and the driver will require extra pedal force to stop the vehicle. Drivers may also notice an illuminated brake warning light in the instrument panel and the vehicle speed may be limited.

Owners receiving notices will be asked to return to their dealers to have the electronic brake boost module replaced. GM’s number for this recall is A202307260 and the NHTSA campaign number is 20V-588.

General Motors has identified a defect which could affect vehicle safety in certain 2018 Cadillac Escalade, Chevrolet Silverado 1500, Chevrolet Tahoe, GMC Sierra 1500 and GMC Yukon vehicles equipped with 5.3L or 6.2L V8 engines. They will be asking owners to return to their dealerships to have the Electronic Brake Control Module reprogrammed.

According to the defect report, these vehicles may have a condition in which the engine mounted vacuum pump output could decrease over time. If the vacuum level drops, drivers may notice a vibration in the brake pedal, increased braking effort, a hard brake pedal and/or increased stopping distances. The drivers information center “Service Brakes” warning light will illuminate and a diagnostic code will be set. The condition is most prevalent at low speed and soft braking.

Dealers will correct the problem by reprogramming the electronic brake control module to improve how the system uses the hydraulic brake boost assist function when the vacuum assist is depleted. GM’s number for this recall is N202300860 and the NHTSA campaign number is 20V-603.

Mazda will be contacting owners of certain 2019-2020 Mazda 3 cars because of a programming error affecting the forward collision avoidance system.

According to the defect report, incorrect programming of the smart braking system (SBS) control software may cause the vehicle to falsely detect an obstacle and apply the brakes to avoid a collision. If the SBS is unexpectedly activated while driving, the risk of a rear end collision from the following vehicle is possible. Drivers will be warned when the defect is occurring through an audible alarm and a warning message displayed on the dash board.

Dealers will correct the problem by updating the SBS software. Vehicles with certain production dates will receive an instrument cluster software update or replacement and a replacement owner’s manual. The recall is expected to begin February 17, 2020. Mazda’s number for this recall is 4219L and the NHTSA campaign number is 19V-907.
